Casting is a original and the most widely used method to form aluminum into products. Molten aluminum is poured into a mold to duplicate a desired pattern. Die casting , permanent mold casting and sand casting are the three most important methods. Die casting is a process that forces molten aluminum into a steel mold by pressure. It is normally used in high volume production. Precise aluminum parts which require less machining and finishing can be manufactured by die casting method. Permanent mold casting includes steel molds and core or other metal. Molten aluminum is poured into the mold even a vacuum is used sometimes. Permanent mold casting can be stronger than die or sand casting. When permanent cores are impossible to remove from the completed products, semi-permanent mold casting techniques are used. Sand casting is the most versatile method to produce aluminum products. Sand casting process begins with a pattern which is a duplication of the finished casting. This pattern is a little bit bigger than the part which is going to be made. It allows for aluminum shrinkage in solidification and cooling. Sand casting is a slow process and economical for low volume production.

According to an independent study, compared to steel, aluminum in automobile has a 20% smaller life cycle CO2 footprint. Compared with steel vehicles, aluminum vehicles save equivalent of 40 million tons of CO2 emission.
